Processing Challenges

Strict Dust Explosion Protection: The processing environment carried a risk of dust accumulation, requiring the entire system (including motors, heating units, dosing systems, and downstream equipment) to meet specific explosion-proof standards.

Stable Dosing of Complex Multi-Component Materials: The formulation involved base polymer pellets, bridging-prone powder mixtures, and carbon fiber feeding. This placed higher requirements on the sealing, accuracy, and continuous material flow of the dosing system.

Energy Efficiency and Maintenance: Conventional high-power drive systems can lead to higher energy consumption. The client wanted a more efficient drive solution to reduce long-term operating costs and routine maintenance requirements.

System-Level Equipment Protection: A comprehensive interlocking protection mechanism was required to manage potential overpressure or material jamming during production.

To address these challenges, the USEON team custom-engineered an SAT65 twin screw extruder strand pelletizing line. This project was not simply an extruder supply. It was a system-level configuration covering material handling, combustible dust protection, feeding stability, drive efficiency, strand pelletizing, and line-wide interlocking. The entire system—from raw material handling to final pelletizing—features a systematic explosion-proof and enclosed design. It integrates a high-precision loss-in-weight feeding system, a modular side feeder, and a Siemens PLC + HMI control system for line-wide monitoring and interlock control.

Designed for Combustible Dust Safety Requirements: The full-line Ex tb IIIC dust explosion-proof design helps reduce dust-related safety risks during the addition of special powders and carbon fibers.

Supports Stable and Accurate Dosing: The integration of multiple enclosed high-precision loss-in-weight feeders, combined with anti-bridging silo designs and modular side feeders, helps handle the feeding challenges of low-bulk-density materials. It supports stable dosing for complex formulations while maintaining a clean workshop environment.

Optimizing Energy and Maintenance: The 160 kW permanent magnet synchronous motor helps improve drive efficiency and features rapid response times, designed to reduce routine maintenance requirements over the equipment’s lifecycle.

Multiple Interlocks to Protect Core Components: The Siemens PLC with HMI touchscreen control system links the die melt pressure with the main extruder, the gearbox lubrication oil pump, and the feeders through interlock logic. Paired with the R+W safety coupling, it can trigger a shutdown during abnormal overload events to protect the core gearbox and screw elements.

Site Acceptance and Production Result

The SAT65 production line has successfully completed acceptance and commissioning at the customer’s site. During on-site commissioning, the technical team focused on verifying several key parameters: material switchovers, powder feeding continuity, carbon fiber side feeding stability, melt homogeneity, strand continuity, and pellet uniformity.

The equipment demonstrated excellent process adaptability during production changeovers between PLA, PETG, and ABS materials. The actual operating capacity remains stable at 500–700 kg/h, and the entire explosion-proof system met the site safety requirements defined for the project, providing reliable support for the client’s efficient and continuous production.
